How To Building Large Lighted Marquee Letters By Yourself?

Please take my advice: Before performing any project involving power tools and sharp metal, make sure you know how to use the tools and follow safety precautions. Wear safety glasses and gloves when you are using sharp metal flash. I’ll thank you later. When you are at a wedding, you need two eyes, all fingers, and no stitches. After all, you must look good in your wedding photos!

Step 1: Materials and tools

Step 2: Design

There are two steps to design: First, you must determine the font to be used for the caption letters. Second, you must decide the size of the letters and how they will be transferred to the sheet product from which they will be cut.

I chose the font that came with Windows because I liked the font itself (Eras Bold ITC) and because I felt it was appropriate for the wedding and the style of the bride and groom. The font is a good choice because the letters are made up of straight (or almost straight) strokes. This is an important consideration, as tight curves and complex shapes can complicate a waterproof installation.

The letters I chose were large, about four feet tall. This makes my choice of frame letters so large. L & T.

In my CAD program, I drew a four-by-eight form. Then I selected the font, converted the letters to vectors, then resized and placed them on the drawing.

The purpose of drawing the paper was twofold: it gave me an idea of the best way to layout the letters to make the most of the material; it also gave me straight MDF letters that I could use to make sure the letters would not be distorted when projected onto the paper.

At this point, I decided to go with lights, so the drawing also gave me the opportunity to lay out some lights on the letters to see which pattern made the most sense.

If you do not have CAD, any program in which you can place boxes with letters can be used. I leave it to the students as an exercise.

Step 4: Transferring The Letterforms

There are multiple ways to copy a design from a small size (i.e., on a computer screen) to a larger size (i.e., 4×8 MDF or plywood). For a purely mechanical method, the grid method can be used, but luckily my local library has computer projectors available for checkout, so this is the method I used.

I put single sheets of paper in the garage and connected the projector to my laptop. I adjusted the position of the projector until the image filled the paper. Note that it is not important to set the MDF board to be perfectly vertical; most projectors have the ability to do what is called “keystone correction” adjustment, which allows you to change the keystone of the projected image. In step 3 (drawing the letter format), I mentioned that I extracted the paper stock to ensure that the letters would not be distorted when projected onto the MDF paper. I used a trapezoid correction adjustment to ensure that the left and right edges of the drawing were parallel to the actual edges of the MDF.

Once the projection was properly aligned, I then used a permanent marker to trace the letters onto the MDF paper. Don’t worry about making the trace perfect, but get as close as you can. In any case, you will be sanding your cut lines. If your letterforms have perfectly straight strokes (mine do not, the strokes are Eras using soft curves), feel free to use a straight tip.

Step 5: Cut The Letters

After transferring the letter format to paper, transfer the paper to a sturdy set of sawhorses or a work table. With your safety glasses on, cut the release hole to allow access to the inner cut (in my letter, the inside of the “&” symbol) using a spatula or hole opener.

When you transfer the letters to a single sheet of paper, your lines will most likely not be very straight. Keep this in mind when cutting; use the shape you are tracing as a guide, not the gospel. Aim for smooth curves and remember that you will be sanding the letterforms for the second half of the process.

Assistants are useful whenever you are cutting out large shapes like letters. They stabilize the letters as you cut and help prevent pieces from falling off as you make the final cut. That said, use the puzzle to cut out individual letters. Make sure you are not overextending the cut content into the body of the letters.

Step 6: Set Up The Lights

I spent a lot of time thinking about lights. I considered plain ceramic lamp bases, candelabra lamp bases, lamp parts, and many other options. What they all had in common (and all the factors that led me to abandon them) were cost and wiring. With the ceramic holders, I figured I’d need $20-30 for a few dollars each, plus the bulbs. I need more candelabra holders. Then I have to wire everything together and I’m not sure I can do an aesthetically pleasing job. Finally, the large bulbs would give off a lot of heat. Since these caption letters will be located on the floor, there is a real risk of burns for innocent passersby.

I settled on a garden light string with a red bullseye on it at the big box store. I bought one of the twenty-five light strings and got a 50% discount, so I bought six sets. According to my digital micrometer, the bulbs are 1.5 inches in diameter and can be removed from the sockets without discomfort, even when left on for long periods of time.

Letters With Straight Strokes

I placed the lights on the cut-out letters and determined that given the size of the letters, a single line would not achieve the look I wanted. Therefore, two rows per stroke were the decision.

I measured the width of the vertical stroke of L and divided it into thirds. Using tape, I moved along the vertical stroke along two lines, each one a third of the distance from the edge of the vertical stroke.

I repeated this process using the horizontal stroke of L.

At the bottom of L, the four sections of tape (intersecting the two vertical strokes on the horizontal stroke) intersected to form a square. This square shows the required spacing of the lights running along with the vertical and horizontal strokes; you want your lights to be evenly and consistently spaced in both directions.

Using the divider, I measured from the center of the intersection of the top and bottom tapes, then moved the divider up along the vertical stroke and stroked the stroke. When the dividers extended to the end of the stroke, I stopped. At each mark, I ran a horizontal strip of masking tape.

For the horizontal strokes, I repeated the process above, except that I used the dividers to measure from the center of the intersection of the two left and right tapes and then walked the dividers along with the horizontal strokes.

The center of each intersection of the masking tape marked the future location of the light hole. At each mark using the dividers, I drew a line of tape to span the two parallel tapes.

I repeated the process for the letter T.

Letters With Curved Strokes

The “&” sign is another matter. First, it is smaller, about 75% of the font size of a T or L. This means that a single line of light is sufficient. Secondly, I have almost no straight lines to punch out the hole positions. In the photo, you can see my aborted attempt to lay out the masking tape.

I settled on a strategy that relied on the ability of the human visual system to allow us to accurately layout items by pattern.

I cut out a set of 1.5-inch discs (the same size as the light bulbs in the light string). I then placed the cardboard discs on the “&” signs. The goal of bending the letterforms was to focus each light on the strokes and to make sure that when the two strokes intersected, the light positions should flow into each other. I started by placing the positions at the two intersections and then placed the other light positions from there.

Once all the cardboard was in place, I drilled a small pilot hole in the center of each disk to mark the location of the drilled hole with a spade.

Step 7: Boring Holes

When I measured the lamp holders on the strings with a digital micrometer, they were only slightly larger than 0.75″. I drilled two test holes with a shovel. the 3/4″ spade drill hole (as I expected) was too small and the 7/8″ spade drill hole was too large. With the large nylon zipper tie, this method held each light securely while still being removable, so I could install the lights in my garden after the wedding.

The truth about the hole in the spade bit

The spatula effectively removes material. It is very easy to get a huge tear in the back of the piece you are working with (especially with materials like MDF). When drilling, make sure you clip a sacrificial piece of scrap paper to the back of your letter and stop drilling immediately after the breakthrough.

Boring (in more than one way)

This project required over eighty holes (17 for the “&” sign, L 30 and T 34). Clip a piece of sacrificial scrap paper under this letter. Center the tip of the spatula on the intersection of the two pieces of tape. Note that since I am using 3/4″ tape, it is possible to visually center the tip of the bit. Please try to keep the drill bit perpendicular to the workpiece and punch the hole until your arm screams in pain.

Step 8: Prepare and Draw

Use the sander to sand all surfaces. At this point, you can eliminate any guidelines. Sand the edges and also sand the back. You will tear something from the shovel bit; use the sanding process as an opportunity to clean up the tear.

Once you have completed the sanding process, remove all wood chips in preparation for painting.

Use a roller to apply the letter font. I used white interior latex.

Step 9: Framing Letters With Metal On The Outside

Framed letters usually have metallic blinking on the outside. The blinking serves to direct the light to the outside while minimizing the possibility of light bleeding into adjacent letters. For this project, I could have used poster board or cardstock for the flash, but I wanted something more durable. This meant using metal, of which I have only a rough experience.

Valley flash seemed like the obvious choice: it was cheap, thin, and easy to get. However, valley scintillation is very thin, and the metal equivalent is very sharp. The best solution I knew was to fold the metal into the desired shape, thus eliminating the sharp edges.

Folding metal is not like folding paper. Folded metal is called brake molding; I am familiar with this from working for a custom sunroof manufacturer. I didn’t have metal brakes, so I needed to improvise.

My first attempt was to score the flashing with a tool, then bend the metal over it with a piece of wood, then hit the metal with a heavy hammer. This method folded the metal accurately, but the scoring caused the metal to break along the scoring. Thus, this method came out.

My second method involved improvising brake pads. Some time ago, I purchased a metal bed frame from IKEA for another project. I realized that by sandwiching the two parts together, I could hold the valley glitter and then form crisp folds. If you do not have a bed frame, then the two pieces of angle will work in the same way. This method works well and allows me to produce precise and repeatable folds of metal.

I cut the shimmering valleys to length and then mark my folds with a fine-tipped pen (a pencil works well). One fold is the width of my small 12-inch metal ruler, and the other is the width of my four-foot metal ruler (I chose these widths for convenience). I mounted the flash between the two pieces of steel and then used two ratchet fixtures to clamp everything together. Once the metal was secured, I folded it up with a piece of wood and then tapped it along its length with a hammer. I make the narrower fold first, then the wider fold. The wider fold overlaps slightly with the first fold.

I repeat until I have enough flash to cover the area around the letters I am working on.

On each completed flashing, I lay down a strip of tape and draw a line to mark the width of the MDF used for the letters. I start one inch from the end and then mark a position every two inches. These markings should fall from the bottom edge of the blinker to half the width of the MDF. Now it’s time to apply the blinking effect to the letters.

Step 10: Attaching the Flashing

I constructed the Flashing in two different ways. for the first letter T, I cut the flashing part of each side of the letter to a certain length: for example, the long letter at the top of the crossbar is long and the letter at the bottom is short. For the rest of the letters (since I used metal brakes), I made pieces 46 inches long. Whichever method you use (the second method is the fastest and the one I recommend), make a vertical line on the inside of the fender (the folded edge) and then use the brake to fold the fender to 90 degrees perpendicular to the length in the middle between the two drilled holes. Place the crease in one corner of the letter, then screw the MDF into the holes drilled in the flashing on either side of the crease. it helps to hold the letter flat on a table or other work surface; this ensures that the bottom of the flashing is flush with the bottom of the letter. Repeat the above steps until the stopper is held in place, but leave the last hole at each end of the stopper open. If necessary, use the viewfinder frame to manually bend it to create a crease shape.

Grab another piece of blinking light. Overlap with the end of the previous blinker; try to align the hole in the next piece of flashing with the last hole in the previously attached piece of flashing. Screw through both holes (if they don’t line up, clamp the two flashings together and drill a new hole in the previously attached hole) and proceed to install the flashings along the letter perimeter. After completing the letter perimeter, use tin snips to cut the final burlap to the proper length and drill a hole to drive the final screw.

The final step is to use a piece of clear packing tape at the joint between the two flashing pieces. This will hold them together, which I think will reduce the risk of being cut by the sharp edges of the flash.

Bent letterforms such as & symbols (and those with internal cutouts) follow the same process but require some thought and patience. Take your time.

Step 11: Lighting

Installing the lights is easy. Remove all bulbs from the string and place them in a safe place. Flip the letters over and push the sockets into the holes. After all the holes are filled with bulb sockets, flip the letters over and secure a nylon zipper tie as tightly as possible around the sockets. Cut off the excess tail of the zipper tie with a pair of diagonal pliers. I aligned the head of the zipper tie with the clips built into each light socket. If this were a permanent piece of art, I would have cut the extra sockets from the string of lights (for example, the “&” needs 17 lights, but the string has 25 lights) and tied them in a bundle with a piece of wire. However, since I plan to use electric lights later, I would leave those sockets for the bulbs.
